RAPID AND ECONOMICAL PRODUCTION TECHNIQUES FOR PROTOTYPE AND SHORT RUNS THERMOPLASTICS INJECTION MOULDS

The developments of Rapitool have provided a consistent number of results. Validity of the 3 basic mould manufacturing techniques have been established, the basic knowledge and tools having been acquired during the project. Technique 1 and 2 are currently used by the partners in the project on industrial level, but will need further refinement to be fully exploitable. Technique 4 is to be commercialised within one year of the end of the project.
The objective of this project is to develop and qualify economical fabrication methods for thermoplastic injection moulds manufacturing. Four different methods, all based on the availability of RPT (Rapid prototyping Technology) models, will be developed to offer substantial cost and delays reduction for the realisation of prototype or short run injection mould cavities. Specific capabilities of the considered techniques or their combination will provide solutions for manufacturing complex cavities for production runes of 100 to 5000 parts.

i) Tech. 1 : Direct RPT cavity. Cavity shells will be realised by stereolithography in high performance purposely developed UV curing resin.

ii) Tech. 2 : Two-axis laser cutting. Thin steel sheets (.3 tot 3mm) are cut by CO2 laser and stacked to generate the cavity form, a surface layer of resin or LMPM being applied to achieve precision & surface finish.

iii)Tech. 3 : Five-axis laser machining. Principle is comparable to tech. 2. Surface finishing layer is dispensed with by 5-axis angled cutting.

iv) Tech. 4 : Low melting Point Metal pressure casting; LMPM cavities or insertsz are cast in soft moulds.

A typical 85% reduction in cost and 80% in delays is expected in comparison with conventional steel machined moulds.
