REHABILITATION OF AN EXISTING OLD POWER STATION WITH APPLICATION OF AN INNOVATIVE FRANCIS-TURBINE

Cel

The rehabilitation of the LOS COTRILES power plant is intended to install an innovative vertical Francis turbine equipment with ecological non-grease bearing technology, improved runner design and low noise generator drive into the existing turbine chamber.
By application of the new runner design the annual energy production shall be increased by 10-20%. By the use of improved material the life span shall be longer than with the conventional ones. With these provisions the power plant shall produce ecological regenerative conditions.
Due to the use of the belt drive there could be obtained a very low noise level with a minimum on vibrations.The noise level has been measured in a distance of 1m from the installation with 78 dBA (at installations with speed increaser the noise level normally exceeds 90 dBA).
For verifying the calculated efficiencies of the new runner hydraulic a measurement of discharge and output for the whole operation range according to IEC Standards has been realized. The results of the measurement confirmed the calculated values, especially also at parcial loads.
The surface of runner and water lubricated rubber lined guide bearing has been inspected in September 1997 after one year of operation and there could not be detected any wearing due to erosion or cavitation pitting.
Resuming it could be stated that the innovative part of the project has been successful and that the general compartment of the installation is correct on the whole.
The whole technical and economical problems were resulting from using existing civil work components. The repair works for the existing wear for example needs the permit of the Authorities (Confederacion Hidrografica), which normally takes a long time and it is proposed to verify very strictly the status of all existing components at the beginning of the projects.
The results have shown, that the mentioned design is very well appropriated to be installed into existing chambers of small scale hydro power plants getting :
- high efficiencies
- no problems concerning pollutions of air and water
- an economic viability.
From the existing weir the water is conducted through a channel 700 m long for the turbine. In the existing turbine chamber the new vertical Francis turbine designed for a grosshead of 8,86 m and a discharge of 4500 l/s shall be installled. The turbine output shall become 325 kW. The speed respectively output will be transmitted onto the 750 rpm generator by a belt drive.
The water flow is to be discharged through a straight conical draft tube to the tail race and back to the river.
The wicket gate will be operated by a hydraulic power pack. This power pack is equipped with a pressure accumulator, which makes possible to close the wicket gate also in case of a grid failure. In front of the turbine a roller gate will be installed, which is integrated in the security system and is able to close in an emergency case by own weight only, so there is security twice. In the intake there will be installed a screen cleaning machine with hydraulic drive and a flushing gate. The electricityproduced will be feed to the public grid.
The innovative part of the project is based on :
- The runner with special new calculated geometry of blades provide high efficiency also at partial load. Formerly operation of Francis turbines was only possible down to 40% discharge, with the improved geometry it shall be possible to operate also 25% discharge with good efficiency, what means a surplus of 20% energy production.
- The runner hub and crown will be made of cast steel. In between blades of stainless steel are to be positioned by welding. Compared to former technology, this system is more resistant against erosion or cavitation pitting, so a longer life span may be expected.
- Application of a rubber lined and water lubricated guide bearing. The lubrication water will be provided from the turbine discharge and no pollution by grease will occure. Because the lubrication water is taken from the turbine discharge there is no need, but saving of valuable drinking water. Smooth andsilent operation with minimal impact on the environment will be given by use of a modern belt drive instead of a conventional gearbox. This solution requires little maintenance and stock of spare parts. So costs are avoided and the economy of investment is improved.
On the basis of an economy calculation, the energy generation costs are 6 PTAS/kWh. The actual rate for the energy supply to the public grid is 11 PTAS/kWh.
