New concept for making pressure die casting tools

Objective



The Pressure Die Casting foundries making zinc, aluminium and magnesium parts are lack of a prototyping and preseries tooling technique. They have to use traditionally tooling for prototyping which are extremely expensive, and which means that the need for a fast and less expensive tooling technique is enormous. Today it is possible to make a die casting insert tool-set in e.g. epoxy in one week; by using 3D CAD and Rapid Prototyping Techniques By using e.g. investment casting or the Keltool technique, the epoxy tool-set can then be reproduced in steel in the course of three weeks. The industrial objective are to develop and produce pressure die casting tool in three or four weeks which will be a big quantum leap for the foundries. The price is expected to be 20% of that of the production tool and the lifetime 1.000 to 100.000 pieces relating to the die casting material. The technical objective: I) Use 3D CAD and Rapid prototyping to make die casting tool inserts in epoxy and Investment Casting and 3D Keltool to reproduce the inserts in metal by casting. 2) Optimise/develop a sufficient technique so that the accuracy, surface finish and parting line has a usable standard/quality which do not demand a lot of extra effort. 3) Develop a 3D CAD tool design, so it is possible to make complex casting parts by dividing the part into modules/sections.
