Rapid prototyping of aluminium alloy products by semi-solid extrusion

Objective

Rapid prototyping (RP) techniques, and in particular, fused deposition modelling (FDM), have proven to be useful in the development of new products, providing significant savings in time, costs and materials for an otherwise long iterative process involving design, building of prototypes, testing and evaluation. However, FDM can only be used for plastics. Today a greater need exists for metal products as well. The further development of FDM with metals, better known as extrusion deposition of semi-solid metals (EDSSM), requires solving a number of technical issues including the handling of higher melting temperatures, control of flow rates (of molten metal) and tolerances, and optimisation of material microstructure and product properties. The main objective of this project is thus to develop the EDSSM processes into a viable industrial technique for the rapid prototyping of metallic products. To this end, a prototype EDSSM machine will be built and process parameters for making products using conventional alloys will be determined. The work will include materials selection, rheological and micro structural studies, optimisation of properties and design. The equipment will be demonstrated at the end of the programme.
