The PHABULOuS project addressed the lack of industrial-scale manufacturing infrastructure for free-form micro-optics, particularly Free-form Micro-Lens Arrays (FMLAs), which are enabling technologies for advanced optical applications.
PHABULOuS meets a critical societal need by enabling scalable manufacturing of free-form micro-optics, essential for innovations in AR/VR, automotive lighting, healthcare, consumer electronics, and optical communication. Without such infrastructure, these technologies remain confined to research or niche markets. By establishing a European pilot line, PHABULOuS makes high-performance optics accessible to SMEs, promotes energy-efficient and miniaturized solutions, supports sustainability, reduces reliance on non-EU suppliers, and accelerates the transition from prototype to product, boosting Europe's competitiveness.
The project successfully addressed this gap through four main objectives:
1. Technology Maturation: FMLA technology was advanced across the full manufacturing chain. Optical design tools were developed and tested to improve manufacturability and performance prediction. Origination technologies were optimized for speed, surface quality, and form accuracy. Replication technologies demonstrated high yield and precision on wafer-, R2P-, and R2R-scale. Metrology and quality control systems were implemented, including CAD-based simulations and large-area inspection tools. Surface coatings and post-processing methods were validated for optical enhancement and integration.
2. Use Case Development: Technologies were tested in six concrete Use Cases across automotive, lighting, AR/VR, and luxury decoration. Demonstrators were built and showcased at major events such as Photonics West and Laser World of Photonics.
3. Validation Through Industry Engagement: In addition to the Use Cases, the pilot line’s capabilities were validated through five Pilot Cases and three Feasibility Studies. The Feasibility Studies provided a fast, efficient response to exploratory industry demand, complementing the more complex Pilot Cases. Each Pilot Case resulted in a demonstrator showcased at the MicroOptics Summit & Expo 2024.
4. Pilot Line Establishment: An open-access pilot line was created to support industrial uptake. Initially formed as the PHABULOuS Pilot Line Association in Neuchâtel, Switzerland, it transitioned into the PHABULOuS Pilot Line Foundation in the Netherlands. An Ecosystem Management Platform (EMP) was launched, featuring a marketplace and company registry. Internally, standardized operational procedures and contractual frameworks were implemented to ensure efficient service delivery. Dissemination was pursued through events, trade shows, media campaigns, and partnerships to build awareness and attract stakeholders.
The legal structure and governance of the PHABULOuS Pilot Line Foundation were successfully established. A dedicated Front Office and the EMP are operational. Workflows were tested and validated through Pilot Cases and Feasibility Studies, informing the final business model. All external Pilot Cases and Feasibility Studies were completed, confirming the pilot line’s readiness to deliver end-to-end services.
Each Pilot Case produced a demonstrator showcased at the MicroOptics Summit & Expo 2024, receiving positive feedback. Clients extended collaboration with Pilot Line partners to further product development.
The technical acceleration phase led to progress in FMLA manufacturing, validated across six Use Cases in automotive, lighting, AR/VR, and displays. The consortium’s expertise in design, origination, replication, metrology, and integration was demonstrated through these Use Cases and Pilot Cases.
Dissemination efforts included participation in conferences, trade shows, exhibitions, and online platforms, generating over 700 qualified leads. These activities enhanced brand visibility and stakeholder engagement across Europe and beyond.
Technological progress beyond the state of the art
PHABULOuS delivered progress in free-form micro-optics manufacturing:
• Design & Simulation: Advanced CAD-based tools enabled early manufacturability assessments and accurate optical simulations.
• Origination: Techniques like Dynamic Part Indexing (DPI) reduced manufacturing time. Laser-based and etching methods were optimized for complex structures.
• Replication: Step-and-repeat and tiling methods enabled large-area production with minimal stitching errors across wafer, R2P, and R2R platforms.
• Materials & Coatings: New UV-curable materials improved optical performance and durability.
• Metrology: Fast, non-destructive inspection workflows and machine vision systems enhanced quality control.
Functional prototypes demonstrated measurable improvements, including a 38% luminance increase in OLED microdisplays.

Impact
From a socio-economic perspective, PHABULOuS established a sustainable European pilot line for free-form micro-optics. This infrastructure allows SMEs and mid-caps to access advanced photonics affordably. The centralized Front Office streamlines access to services, reducing development timelines and costs. This accelerates product development, lowers production costs, and opens new market opportunities, contributing to job creation across sectors such as automotive, electronics, lighting, and healthcare.
Through six Use Cases, five Pilot Cases, and three Feasibility Studies, PHABULOuS demonstrated the viability of its technologies in real-world scenarios, encouraging further investment and innovation.
On a societal level, the project supports sustainability and improves quality of life through energy-efficient lighting, safer automotive systems, and enhanced visual technologies for healthcare and AR.
