Cost-efficient, thermal fatigue and wear resistant aluminium alloys reinforced with intermetallic powder particles for the transport industries

Objectives and content
The objective of the present proposal is to develop
lightweight and cost efficient aluminium matrix
composites reinforced with intermetallic powder particles
(AMCIPP) processed by a powder metallurgy route, with
improved thermal fatigue resistance and tribological
properties. The main objective for the aerospace
industry is the development of a substitute for 2xxx/SiCp
composites for supersonic applications with superior
thermal fatigue resistance (up to 150 C). AMCIPP's would
also find applications in the transport industry and
general engineering sectors, with the most important
requirement being high tribological properties up to
300 C.
Technologically, the main impact would derive from the
400% reduction in the mismatch of thermal expansion
coefficients of matrix and intermetallic reinforcements
(with respect to ceramic reinforced composites). In
addition, an increase in service life of the tooling used
to manufacture AMCIPP's parts can be anticipated due to
the lower abrasiveness of intermetallics in comparison to
ceramics. AMCIPP's would form tribological systems with
high temperature wear resistance better than those formed
with conventional ceramic reinforced composites by 30%.
The Al matrix will be produced by atomisation and the
intermetallic powder by the low cost technique of selfpropagating high-temperature synthesis (SHS)+ grinding,
which would guarantee the cost-efficiency of the process.
Both powders will be blended homogeneously in selected
proportions and with selected powder particle sizes and
shapes. The project will consider two alloys chosen from
the 2xxx series (for aerospace applications) and 6xxx
series (for other transport and general engineering
applications), two powder particle sizes, two powder
particle shapes, two volume fractions and two
intermetallics. At the mid-term of the project, one
optimised composite of each of the Al series will be
selected and then their properties thoroughly
investigated, including welding possibilities and
corrosion behaviour.
The following tasks will be accomplished:
To determine the optimum parameters for the different
processes steps.
To determine the optimum design for the AMCIPP, i.e.
optimum combination of matrix alloy, type, size, shape
and volume fraction of reinforcement.
To determine the optimum heat treatments.
To fully characterise the microstructure and properties
of these new composites.
To make a technical and cost assessment, in comparison
with conventional materials, and to indicate further
developments.
The successful completion of this project would lead to a
better understanding of both the effect of design
variables and processing parameters on the properties of
the composites as well as the correlation between
microstructure and properties. These achievements would
allow, in the long-term, the design of prototypes of
components so that they fulfil predetermined requisites.
They would also allow the introduction of novel materials
and the development of self-propagating high-temperature
synthesis for producing powders for manufacture of SME's.
