Injection moulding of disintegrated wood

Objetivo

The project is proposed by a consortium of industrial companies, all of whom are involved with plastics and/or wood industries or in technologies supporting these manufacturing areas. Their common interest, which has led to this proposal, is to exploit and pursue opportunities to combine tools, manufacturing methods and materials of both worlds. The subject of the project is wood based composites. In short, the idea is to develop a process which should facilitate that a long range of items, today made by plastic injection moulding, are substituted by products made by a one stage process in which the resinated wood furnish (sawdust or chipwood) without preforming is injected into a pre-heated mould. Subsequently, it is cured and released. Thus, at a glance the process is similar to injection moulding of thermoplastics. The challenge is to develop and test all significant parametres, which include tool & machinery design, composition of raw materials, including specification of binder resins, preparation of raw materials, and development of suitable process parametres such as temperatures, holding times, pressures etc. So far, moulding of wood has been based on particle or fibre board compression technologies. All known processes include two steps: the preforming of a mat by cold pressing of the resinated furnish and transfer of the mat to a hot die for shaping and curing of the final product. Die pressures are up to 17 Mpa and curing temperatures up to 200øC. The nature of these processes has restricted products to relatively simple shapes such as boxes, school desk tops, chair seats, wall tiles, serving trays, window sills and automotive trim components. Resin binders used, are normally based on formaldehyde condensated with either urea, melarnine/urea or phenol. Normally, the resinated furnish contains D - 12 % resins by weight. The ambition is to have less or at least similar amount of resing in the injection moulded products. When successfully developed and implemented the new manufacturing process will lead to a quite new industrial exploitation of a material - sawdust - available in quantities and normally considered a waste-material. Thus, the project will have a large positive impact on physical environment in two different ways: it will utilize waste-material, and it will lead to saving of scarce resources used in the manufacture of plastic parts. Project results will be exploited by partners as an expansion of their core-business. As they are either involved in the plastics or wood industry or in technologies related to the proposed project, they have already identified a substantial market for the process as well as the products resulting from it.
