Development and application of super abrasive precision tools for advanced machining operation

Objetivo


Deliverables:
Main project deliverables can be divided into two groups:
1)T-Tools.
2) Supporting machining technology.
T-Tools designed for chosen problem machining processes of the end-users have gone through two stages of their development. In the first stage, preliminary designed tools were tested under laboratory conditions. On the results of their testing, optimised tools were manufacturing in the second stage and tested again in laboratory and field environments to assure improvements in the cutting performance. As a result, at the end of project T-Tools adapted to the specific manufacturing processes of the end-users have been developed.
The supporting machining technology for these tools was established during their laboratory testing in basic (first stage of development) and advanced investigations (second stage). It was also verified in field experiments at the facilities of industrial end-users. The established technology includes recommendations on machining parameter settings, suitable tool control devices and control strategy.

Project's actual outcome:
T-Tool system showed a good grinding ability in high performance processes (high wheel speed, high material removal rates) and in roughing grinding processes. These applications are considered to have the most potential for industrial T-Tool use.
The system showed problems when high work surface quality is demanded (general problem of interrupted cutting processes) over a long grinding time. Dressing and truing processes have to be developed for this tool system to ensure constant results during tool life. Furthermore, bond adhesion and bond wear have to be improved to ensure long tool life. To increase the bond grip of super abrasives and the grip of super abrasive layer to the core alternative plating processes (e. g. infiltrating, chemical plating) should be investigated on their suitability for the T-Tool system.
Although the achieved results can not be considered to be the final ones, they represent a good basis to continue development of this innovative tool system in the future.
The tools for high performance turning, tilling, milling or boring operations are made of very hard materials such as tungsten carbide, ceramic and cermets. The machining of these materials is very cost and time consuming and characterized by low removal rates and high wear of the used grinding tools. Therefore there is a strong interest for a tool, that is able to machine these difficult to cut materials at increased removal rates with an increased tool life at stable cutting conditions and good surface finish. The goal of this project is the development of a super abrasive tool system in order to achieve the following improvements: - Increasing tool life compared to electroplated single layer tools for machining high- speed steel, Ni- based and hardened steel alloys and tungsten carbide with advantages like low thermal impact on the subsurface and high material removal rates. - Constant work results on roughness, cutting power, cutting forces throughout the entire tool life. - Shortening of the production time of difficult to cut materials by the possibility of using higher feed rates which will be enabled by high cutting speeds fulfilling at the same time the high technological demands concerning surface integrity. - Reduction of the cooling lubricant flow rate to achieve less costs for procuring, maintaining/ cleaning and disposal of the cooling lubricant without thermal damages in the workpiece surface. - Substitution of conventional grinding wheels and side milling tools. These improvements will be achieved by a new tool system with teeth at the circumference that are covered with an electroplated abrasive layer of diamond or cubic boron nitride (CBN). The special geometry and coating of the teeth guarantee an extraordinary wear resistance of the tool and a good workpiece finish.
