Multiformulae extrusion process for industrial manufacturing of sterilized extruded fodder

Objetivo

At present, two types of process are used in manufacturing of animal food (for pigs, chicken, fishes, etc.):

1) Granulator press: work temperature 80 C.
2) Expander-boilder/granulator: work temperature 115 C.

All the companies that use any of them, have an important problem in sanitary matter: contamination with "salmonellas", with very negative consequences for animals. This problem is resolved with additional operations to reach a treatment temperature of 120 C. The proposers of this R&D project want to develop a process in which work temperature is 145-150 C using extrusion technology.
This project has consisted in:
Development of a manufacturing process totally automated and programmable by PC, base in extrusion methods in order to obtain sterilized food for animals, under work temperature conditions between 115 and 145 C, and crumb shaped (without an exactly defined shape). The process includes an additional conforming operation, therefore in no case it will be exceed in an energy production rate of 30 kW/Tn for pig, chicken, horses and fishes recipes.

The objective-purposes achieved up to the current data are the following:
- It has been defined all the parameters of the product requirements and also those of the operating process for each production line (chicken, laying hens, baby pigs, porks and horses).
- A totally automated process has been defined, which is prepared for incorporating 'on-line' quality and moisture controls.
- The dust emissions to atmosphere have been reduced. From the last tests, it has been achieved a reduction of a 0.25%.
- Complete sterilization of the product with total elimination of 'salmonellas', a minimum reduction of a 60% of inhibitory digestive and anti-nutritional factors, and with a cooking temperature between 115 and 145 C.
- A reduction of the formulation costs between 3 and 8% depending on the greace content and its price.
- Reduction about 8% of the manufacturing costs in comparison to the expander+pellet mill system.
- Starch gelatinization is increased between 2 and 5% in comparison to the expander+pellet mill system.
- The conversion rates in farms are improving between 1 and 3% in relation to the above mentioned system.

As a conclusion, we can say that a range of benefits can be obtained specially in the poultry and pigs area. These benefits can have an important repercussion for the companies of the animal feed industry sector because, in addition, the investment cost is reasonable.
Likewise, we can indicate that the maintenance cost will be reduced in a 30% from the results obtained at the pilot plant, which tell us that it is not necessary to use the pellet mill.
Other industrial objectives in this project will be:

1) To reach a production/energy rate of 25-30 kw/Tm, improving those of the other types of process.
2) To manufacture different kinds of food for pigs, chickens, horses and fishes.
3) To have a quite automatic process in which a chemical formulation is introduced and optimum production and quality are obtained.
