Objectif
To complete the engineering design, market research, financing and contacts for construction of a demonstration plant for the processing of fly ash from powder coal power stations into Aardelite synthetic gravel.
The work performed under this contract covers the basic and detailed design of an Aardelite installation, to be build at Geertruidenberg near the Amer Power Station (which will generate the main feedstock for the plant: fly ash). When permitting procedures have been completed, the construction of the plant can begin (under contract CS./00298/88/NL). The installation designed for this project aims to demonstrate its capability to process both dry and moistened fly ash into gravel. This installation will be the first plant capable of processing both waste streams in an energy efficient and economical attractive way. The design of the plant aims for full environmental compliance and easy house-keeping.
The buildings are placed in the design in accordance with Government Regulations.
The main components of the raw handling cover the following :
- Dry fly ash supply by silo trucks or silo ships, equipped with unloading compressors.
- Hydrated powder line stored in a silo-gypsum supply.
- Moist fly ash supply by trucks or ships (unloaded by a free movable crane).
- Sand supply.
The crane can unload the fly ash or the sand in the same bin that trucks load their ash in. From that bin reversible screw conveyors transport the ash/sand to the separate areas.
The ingredients are fed into two continuous mixers.
Since dry hydration is preferred (because of the water balance) calcium hydroxide is required as raw material. The use of hydrated powder lime makes it possible to use the storage bin for green mix.
In the basic design a batch-wise production of the green mix was considered., which required big buffer storages. The now designed continuous mixing process has e.g. the following advantages: (1) increased simplicity of design, (2) no need for buffers, (3) no need for weighing bunkers.
After mixing, the material is fed onto pelletizing discs, on these large rotating discs water is sprayed through nozzles, to achieve good pelletizing conditions.
Fly ash is added to the green pellet stream as an embedding material to prevent the pellets from sticking or damamging and avoid breakage in an embedding ratio of 0.4.
After preheating the pellets are fed into two curing silo's. The pellets are cured for about 16 hours. A bucket elevator transports the embedded cured pellets to the rotary screen. This screen separates the embedding ash from the final product. In the engineering substantial attention was payed to met the noise level demands imposed by the Dutch Government.
This project is being carried out in 4 Phases of which this contract relates to Phase 2 (as described under project Aim). The overall aim is to construct an Aardelite factory of 25 T/h (demonstration plant) to be later scaled-up to a 50T/h commercial plant when the project has proved successful. The Aardelite process is a cold bonded process for agglomeration of finely powdered material such a fine sand and/or fly ash (and possibly other industrial coal residues which could not be processed until now), and for the subsequent curing of these agglomerates. The process is also capable of transforming inorganic waste into stone pellets. Hardening is achieved by increasing the temperature to 100 deg. C max. under atmospheric pressure. Factory design calls for an installation to process both moistened and dry fly ash from coal fired power stations (p.f.a.). Additional components are fine sand, lime, water and additives. During production, the Aardelite recipe will be adjusted accordingto composition of the p.f.a. to be processed.
The following recipe limits will with apply to the process :
- p.f.a. 40 - 70% (m/m)
- lime (CaO) 4 - 6% (m/m)
- fine sand or limestone 20 - 55% (m/m)
- additives 1 - 2% (m/m)
- water product (chemically bound) +/- 1% (m/m)
The end product can be used as an aggregate in concrete, asphalt and bedding product for road surfacing: these applications would account for most if not all fly ash currently produced in coal-fired electricity generation. The most valuable application would be as a substitute for natural gravel in concrete construction products.
Various steps have been taken in the Netherlands and other countries to ensure commercial exploitation of results; these include presentation of papers at international conferences, market studies (UK|), contacts with electricity authorities (BE & FR), processing of fly ash samples (DE) and the development of interest from possible markets by making test quantities available to prospective end-users.
The Aardelite process is protected by patent applications and by a number of patents issued by several countries.
Total cost of this phase being supported by the EEC amounts to HFL 1.402.293.
