Objetivo
To replace some 32000 m2 of plain-plastic and vitreous enamelled steel elements in a gas regenerative heater at Mannheim/Bexbach Power Station FGD Plants with metal-mesh-plastics composite (MPC) elements.
To demonstrate in full-scale operation the performance advantages of MPC elements in respect of superior thermal capacity and thermal efficiency, increased heat capacity to weight ratio, enhanced resistance to corrosion, erosion, fouling and scaling, together with a much extended service life.
The innovatory steps are :
(i) The cutting of an open-mesh strip into pre-programmed element sizes,
(ii) The profiling of this strip into a convoluted/corrugated configuration, for conversion into elements,
(iii) The production of an open metal-mesh strip which is encapsulated in a plastic material matrix,
(iv) The electrostatic testing of MPC elements and subsequent assembly into element-packs using fusion methods.
The inspection of the dismantled baskets comprising the third installation at Bexbach Power Station showed that the PVDF/MPC elements out-performed the glass enamelled steel elements in all respects.
The project embraces the manufacture of metal mesh plastic composite (MPC) heater-elements which are profiled to provide the desired level of turbulent flow in incident fluids. The profiled MPC heater-elements are produced in pre-programmed sizes, which are assembled into the tapered wedge segments for installation into the Rothemuehle Heater Unit.
The tapered element-packs will be used to replace existing pure plastic and vitreous enamelled steel elements which have a reducing performance in respect of heat transfer efficiency due to the combined effects of fouling and corrosion.
The regenerative heater unit will then be re-commissioned to allow the MPC heater-core to be operated and its performance measured to quantify the improvements in performance and relevant energy savings resulting from the use of this innovative new product.
The key phases of activity in the project will be :
(i) ENGINEERING DESIGN
In brief, this will comprise :
- the design of the MPC element pack from the standpoint of thermal capacity and thermal efficiency,
- the determination of MPC corrugation/convolution profiles from the standpoint of fluid flow turbulence,
- the confirmation of MPC materials of construction and metal/plastic relative configuration,
- the completion of the design/manufacture of the specialist tooling and equipment for the manufacture, profiling and subsequent finishing of MPC sheet product,
- the completion of the necessary MPC sheet pre-production trials, together with final trials of the specialist profiling, finishing and assembly equipment/tooling.
(ii) CONSTRUCTION 1
The production of some 32000 m2 of MPC heater-elements in pre-programmed element sizes by coating a pre-profiled mesh-metal substrate with a suitable plastic material. The subsequent checking of the integrity/continuity of the plastic surface layer.
(iii) CONSTRUCTION 2
The conversion of the graded MPC elements into pre-designed element-packs, for subsequent installation into RothemuehleRegenerative-Heaters.
(iv) ERECTION
The removal of the existing pure-plastic and/or vitreous enamelled steel elements from Power Station FGD Plants (in Rotemuehle Regenerative Heaters at Mannheim/Bexbach) and their replacement using the profiled MPC element-packs.
(v) COMMISSIONING AND TESTING
The commissioning of the regenerative heater unit which has been equipped with the appropriate recording equipment. Testing/measurements will be recorded to quantify the improvements in performance and thermal efficiency and to identify the levels of energy savings achieved.
