USE OF A SIXTH CYCLONE STAGE IN A PREHEATER TOWER TO SAVE THERMAL ENERGY

Objective

To save thermal energy and at the same time reduce CO2 emission by using a sixth cyclone stage in a preheater tower.L%
During the commissioning of the cyclone preheater in December 1992, and since the start of continuous operation in May 1993, this part of the plant has been running without any disturbances which could be attributed to the increased number of stages in the cyclone preheater.
Due to increased dust circulation the temperature of the gasses out of the 6th cyclone was 320 deg. C which is 35 deg. C higher than designed. This means that the plant will show a higher fuel consumption than planned.
However, calculations made on the assumption that a 5-stage cyclone preheater plant would produce the same quantity of exhaust gas as being produced at the present 6-stage cyclone preheater plant result in a calculated energy saving of 77 kJ/kg clinker. This indicates that the original project goal of an energy saving of 66 kJ/kg clinker has in fact been achieved.
The cyclone preheaters used in industry to date generally have four stages, five-stage designs also being used in exceptional cases. Larger numbers of stages have so far not been implemented on an industrial basis. Introduction of the sixth cyclone stage further minimises the exhaust gas losses, thus reducing the overall energy consumption of the plant, which would otherwise have to be supplied in the form of fossil fuels. This results in a corresponding reduction in CO2 emission.
