Objective
Rapid Manufacturing (RM) reduces time-to-market, it also reduces cost-to-market by enabling a manufacturing service to industry as well as to the consumer. In other words, RM is the enabling technology for a knowledge-based manufacturing economy. The project aims to develop a highly innovative technology for direct fabrication of multifunctional 2/3-dimensional macro-structures (surfaces and bulk components) from advanced powder materials. The stepping-forward advantage of the proposed technique compared to the existing ones lies in the ability to apply alloyed/composite fine-structured powders to manufacture functionally graded components (3-D) with the relevant fine internal structure (micro- or nano-structure). This continuous one-step process is not only new but also novel in developing functionally graded (both in structure and composition) 3D objects. The most important envisaged achievements are: 1. Innovative technology for 2/3-dimensional graded macro-structures (thick 100mm-1mm coatings and 10-100mm near-neat shapes) fabrication from the fine complex powders by cold spraying (spraying at ambient temperature). This new technique - Direct Manufacturing by Cold Spray (DiMaCS) - has several radically distinguishing features regarding the existing manufacturing technologies employing powders as primary material: - DiMaCS is capable to deliver functionally graded objects manufactured in a single-step continuous process due to ability to spay composite powders and complex blends with no melting/mixing; - DiMaCS can process the powders with initial fine structure (nano-structure) and introduce this property into the manufactured objects due to absence of thermal effects; - Qualitatively higher productivity in comparison to Selective Laser Melting / Sintering, Direct Laser Manufacturing, etc. - Very high powder deposition efficiency about 80%. 2. Novel and advanced composite nanostructured powders specially developed for DiMaCS. 3. DiMaCS pilot set-up yielding required spatial resolution ~ 200 µm and high output rate up to ~0.1 gr/s for multi-purpose exploitation; 4. Concepts (samples) of compositionally/functionally graded surfaces (2-D) up to several mm thick or bulk free-shape components (3-D) with characteristic size 10-300 mm. The proposed innovation will extend fundamental understanding of material processing by Cold Spray - heat/mass transfer, gas dynamics, material flow/bonding following hypersonic impact, particle-particle and coating/substrate interfacial structure, structural/functional properties, etc. for micron-sized nanocomposite powder blends; The project will lead to long term technical innovations in direct rapid manufacturing, surface engineering and reclamation, new classes of coatings/components for multi-sector applications including aircraft, automotive, power production and medical industries.
