Simulating High Performance Shock Absorbers

Objetivo

The setting up of new suspensions requires a trial and error procedure, which is extremely long and expensive. Today, there are not useful tools that can help to set up a new suspension. At Marzocchi, the first prototypes are tuned thanks to technicians' experience and bench tests, and reviewed by means of road tests. Aim of the SHOCK project is to use a CFD software, FIDAP, customised for the design of the damper, in order to verify its applicability in dampers design and setting. FIDAP is able to model fluid structure interaction (FSI) problems to simulate what happens inside the damper when settings elements are changed (spring controlled valves configurations -shims-, geometry of the damper piston, etc.). This output will be the damping force of the damper in established conditions. The final result will be a tool able to reduce suspension design (-20%) and setting up (-50%) times, as well as the dependence from the technician experience, to help to find the right suspension setting in motor racing and to optimise the product during the design phase, improving stability, handling and comfort of the vehicle.

Objectives:
The aim of the project SHOCK is to use a Computational Fluid Dynamic (CFD) software as FIDAP, a parallel code, that will be specially adapted for the design of a motorbike damper in order to verify its applicability in the dampers design and setting activity.
Simulation and analysis of fluid/structure interaction phenomena on damper systems need high level experience in fluid dynamics, structural mechanics but also in suspension production and road tests interpretation. All this knowledge should work together in order to generate a specific tool for suspensions and vehicle producers. For leading this objective with a minimum of risks, a joint project need to be established. Only a team bringing together all these skills could be successful.

Work description:
At first both Marzocchi and Fluent will define the problem taking into account the respective needs.
On the basis of what has been decided in the project specification phase, Marzocchi will realise a damper cartridge prototype (similar to the one that will be used in the motocross world championship races in 2001 by Marzocchi-equipped Husqvarna motorbikes).
After this phase, Marzocchi will perform several damping tests on different configurations of the same damper cartridge prototype.
On the basis of the results of the Project specification phase, the code will be adapted by Fluent, they will perform the simulations of the different test cases collecting all the output data for the final validation.
The simulation results will be compared with the experimental data following the validation procedure defined at the beginning of the project. A pre-validation on a simple test case will be performed at an earlier stage in order to verify if the adaptation of the code should need more refinements before performing the complete set of simulations.

Expected results:
.A drastic reduction of 50% of the time to set up a shock absorber compared with the present procedure.
.A reduction of 20% of the total design time of new products (and consequently reduction of time to market)
.An improvement of design of new damper systems and consequently in the quality of the product on the market in order to get an advantage on competitors.

Some of the consequences should be:
.A drastic reduction of the road tests (20%) and consequently of the risks for professional test riders, necessary to set up the motorbike shock absorbers;
.Cut down of test costs: the company's goal is to reduce by a factor of 20% the today's test costs.
.A reduction of the number of built prototypes due to a much better initial guess that does not rely only on human expertise.
.New relationships and co-operation with the motorcycle manufactories especially in the motorbike-racing world, where this methodology could be very useful.
.An increase of Marzocchi's European market shares with reference to its Japan competitors of at least 4%.
