Resource conserving coatings for transforming ferrous and non ferrous metals

Obiettivo

The results of the data bank search showed clearly that a considerable lack of information exists with regard to hard coating for forming processes.

The field tests carried out have brought to light a number of problems which must be dealt with in future projects. For example, the level of knowledge regarding the prospects of modern hard coatings and their respective applications from both the coaters as well as the users differs greatly. There is an enormous deficit in communication here.

Similarly, many questions remain open with regard to quality assessment. Merely checking the adhesion classification is, at least an inadequate testing method. Standards need to be developed and circulated accordingly. In addition, training programmes should be developed to involve individual at companies in further developments and innovations.

The forming processes used also need to be characterised exactly when assessing the various application possibilities for coating systems. The influence of different pressing methods in cold-extrusion is considerably larger than assumed.
Hard coatings on tools for cutting metals have achieved an impressive increase in tool lifetime combined with improvements in production efficiency and product quality. These coatings however show poor performance when applied on forming tools, especially when non-ferrous metals are processed.

The demand for material saving and scrap avoiding "near to net shape" production has led to an increasing interest in forming processes. Compared to cutting, forming processes are marked by much higher tool costs.

In order to increase the life time for cold and hot forming, a holistic approach is essential requiring close co-operation between toolmakers, users coaters and R&D facilities.

Within the scope of this project, the following R&D tasks have to be completed :

- Optimization of tool substrates, heat treatment and machining with respect to their intended wear situation,
- development of pre-treatment procedures to enable the coatability of hot forming tools and of post-treatment procedures to improve the performance of cold forming tools including the recoatability,
- development of coatings with appropriate mechanical, thermal and chemical properties based on Ti, Al (B,C,N) system, which should lead as well as to a reduction of lubricant consumption and cleaner working conditions, - Establishing an optical process control system to improve process stability and reliability,jj
- identification of quality standards and guidelines for quality assurance of coatings on forming tools.

An increase in tool lifetime by a factor 5 is anticipated, leading to a lowering of tool costs per produced part with increased quality and productivity, and consequential improvements in market share.
