Advanced grinding process of near-net-shape forming tools

Obiettivo


The investigations of the project have been enabled by the set up of a grinding machine demonstrator with CNC crushing device for dressing and wheel position measuring system for save dressing operations. From the practical experiments result recommendations for the choice of parameters for dressing. Mainly, these have an effect on the initial grinding wheel wear. In the course of the project, vitrified bonded grinding wheels have been developed that can be used advantageously at high cutting speeds. By an increased cutting speed the work piece roughness has been reduced significantly and the wheel wear has been improved. In the field of roughing, the electroplated bonding has shown its superiority over the vitrified and the resinoid bond.

In a qualitative comparison a higher material removal rate has been enabled and a much smaller wear has been observed. Furthermore, it has been shown that the measurement of force components and acoustic emission signals can be used for control and monitoring of the dressing and grinding processes.

Planned investigations on the improvement of the grinding process by the adaptation of the coolant supply have not been carried out in favour of a more extensive comparison of the grinding wheels. Motivated by a noticed cobalt uptake in the coolant, a study has been carried out to find out the influences of additives on the leaching of cobalt by neat oil coolants. Mainly used additives have been classified into good and bad compatibility with cobalt.
The primary objective of this project is to reduce the cycle time for grinding of near net shape forming tools that consist of hard alloy metall. At the same time the high technological demands concerning the surface finish and the surface integrity must be fulfilled. This will be achieved by use of an advanced CNC high-speed grinding process with specially adapted diamondform grinding wheels. The grinding wheels will be developed and designed according to the grinding process requirements. Additionally, a new form crushing tool suitable for grinding toolform dressing operation within the grinding machine will be investigated and optimised for industrial application. The secondary objective concerns environmental and health aspects, which must be considered in detail in the near future during the designing phase of high speed grinding processes, because of stronger legal requirements. The optimization of the grinding fluid supply is one of the most important topics in the field of ecological and health aspects. This optimization concerns the design and positioning of the nozzle, the pressure and the flowrate of the grinding fluid as well as the composition of the grinding fluid ingredients (base fluid + additives). The criteria for optimization are on the one hand the reduction of the fluid flowrate which means less pollution and less costs for procuring, maintaining/cleaning and disposal of the grinding fluid and on the other hand the improvement of the technological results concerning surface finish and integrity of the workpiece as well as grinding tool wear.
