Improved control of smelt conditions and solidification for precisi on casting of non-ferrous metals

Automatic monitoring & control of the smelt state, of casting conditions and of solidification, is important for all kind of casting processes and esp. for precision casting of special metals like titanium and its alloys. While the monitoring of casting is well established for standard metals, no practical solutions are available to date for following processes and problems: monitoring of the solidification for all kinds of metals in view of crack evolution, homogenity, surface quality etc.; monitoring & control of the smelt state of metals with high melting temperature in order to identify correctly the melting point and avoid overheating (e. g. Ti, Ti alloys, Cr Co, Co Ni, etc); monitoring of smelt state at continuous thin strip casting of stainless steel and non ferrous metals. The lack of sufficient equipment is mainly due to the fact that a non contact mesurement technique is required which can cope with the severe conditions. Acoustic (ultrasound) emission has been identified to provide a feasible solution for these problems. For cast control at induction and arc smelters, AE analysis can possibly be supported by power and frequency analysis of electric current. Main project objectives are to develop a non contact measuring device for monitoring & control of smelt and solidification conditions; quality improvement of casted non ferrous metals through on line monitoring of solidification; for special metals casting (esp. Ti / alloys), to achieve a substantial reduction of process scrap (60 %) and costs through automatic monitoring & control of the smelt state. This will also lead to an important improvement of working conditions by avoiding very difficult vision control. Three SME partners active in precision casting of non ferrous and special metals, are aiming at direct use & exploitation of results in their processes. Esp. for Ti casting, immediate and substantial cost savings are expected. The fourth partner is a sensor equipment manufacturer who is aiming, with assistance from the casting partners, at exploiting project results by developing a commercial, modular sensor system. Market appraisal has identified good prospects for the envisaged joint commercialization of the system.
