Total Control of Flowability of Polyester Moulding Compound

Cel


The project defined new raw material specifications for the setting up of a mathematical model of flow-ability calculation. The viscosity measurement methods being in use for thickening determination of the paste were not found to be appropriate unless the oscillating rheometry. A model for an instantaneous mixing viscosity and for a time and temperature related chemical thickening process has been defined and successfully proved. Material stage determining methods are evaluated and production observation strategies have been implemented into production moulds. New determination and observation methods for the observation of the thickening process are developed allowing the quick characterisation of the SMC paste with the possibility to repair it. A cost reduction of approximately 5 % shall be achieved by reducing scrap, increasing productivity and reducing rework. Additionally, an important increase of the market is expected from constant and reliable quality.
This is also supported by the here shown possibility of the simulation of the SMC processing.

A PC program (AixMould) has been developed for the day-by-day use in the production process. It is able to give a good estimation of the closing force needed to mould a part and also a good temperature and curing calculation to reduce cycle times. In addition the FE program EXPRESS - a commercial, PC based flow, fibre orientation as well as shrinkage and warpage simulation program - has proved to calculate precise and useful results for the SMC industry. It is an appropriate method for a good process design in an early stage of the development of a part.
Finally a new testing method has been developed that reduces testing effort and increases the certainty of a high quality product. This ToCFlo system is a test procedure that enables the SMC manufacturer to repair the paste and the product at certain stages of production without a high effort of time and costs. This enables the manufacturer to increase the production and the quality of the product and also to improve the satisfaction of the customer.
With polyester moulding compounds (SMC7 BMC) a major quantity of scrap both in producing compound and moulding is caused by the lack of control of the moulding properties, especially the flowability . The scrap rate is commonly ranging from 1 to 3 % in standard situations up to cat 15 % with an additional rate of 50 to 75 % of parts to be reworked and repaired, as proven in the feasibility study run for this project. This is a severe hurdle for the SME companies operating in this promising but still underdeveloped industrial field. The task of the project is to establish a system Total Control of the Flowability of compounds along the whole sequence of processing suitable for SME companies. The control system shall include assessing of the individual stages of the processed material until moulding of the compound. Since flowability is a physical property, it shall be descibed in all stages as such. Therefore a correlation of the raw material specification with information of the QA specification of the moulded part must be established, using always compatible physical expressions. Interfaces and programme modules must be defined for the sequential control of each following process step for closed loop optimization. The project is reaching for a reduction of scrap by 80% and of rework by 60%. A total cost reduction of cat 5 % shall be applied by this reduction of scrap, the increasing of productivity and the reduction of rework. Additionally an important increase of the market is expected from constant and reliable moulding quality. The planned technical system may also initiate the long overdue paradigmatic change from the SME today's attitude of curing the symptoms instead of preventing the problems right from the beginning. This change towards minimizing problems of low quality or profit by spending effort and money on redefining the process for prevention is an big step for the European SMC industry.
